SUPPLIES & TOOLS:
  • 2 sheets of stiff white Kurin felt 12"x 18"
  • 1 sheet of yellow green felt 12"x 18"
  • 4 sheets of white felt 8'x 10"
  • Foamies: blue, red, light green
  • EVA foam 1/8" thick full sheet
  • EVA foam sheet 1/16" sheet
  • EVA dowels
  • Aleene's fabric/vinyl adhesive
  • White spray paint
  • 1/4" white elastic

CHEST PLATE
  1. Download and follow the pattern to get the measurements. To do a trial run, cut a pattern out of cheap cardboard or a paper bag. Increase or decrease the sides to fit your child. This will be the pattern to cut out of the thicker 1/8" EVA foam. After cutting out the chest plate, use the heat gun to mold it to make it curve to go around the chest. After the shape is formed, spray paint the entire chest piece with white spray paint. Let it dry. With the green foam, cut the inside chest pieces one side at a time. Use the first to cut the second to match. Glue each piece in place as you go. Cut out the buttons and plates with the other colors of foam. Glue them down.
  2. Use a craft knife to make a split down the middle of the EVA foam dowel, but do not go all the way through it. Place a bead of glue around the sleeve opening on the chest plate. Open the split in the dowel and place it on top of the glue bead around the sleeve opening. Go all the way around the sleeve opening with the dowel to finish the look on the costume.

LEG CUFFS
  1. Fold the stiff white felt in half, 12" tall by 9" wide. On the open side, cut on an angle. Cut the bottom folded edge on a curve. Fold the second piece for the other leg and lay the first one on top to use as a pattern and cut again. Using your sewing machine, sew each leg shut on the side seam. Turn the cuff right side out so that the seam is on the inside.
  2. Cut a 2" band of green felt to go around the bottom of each leg cuff. Glue and attach onto the bottom of each leg cuff. Trim off the excess at the back of the leg cuff.

KNEES
  1. Cut two 5"x 7" ovals out of the thins 1/6" EVA foam. Using the heat gun, work the EVA foam to mold a dome. make it curved across the top and bottom of the oval. Work at making it flat on the sides. Once it starts to curve, cut two 1" slits on the top and bottom of each side of the knee area. Overlap the cut slits of the foam and heat it to make the sides smaller. Glue the seams shut. Trim off the excess foam to make a clean curved edge. Cut a 3" circle out of the thin EVA foam and glue onto the outside edge of the knee pad to look like a hinge. Cut a 6" piece of elastic. Staple it to each side of the knee pad. This is the hold the knee pad in place once the child pulls it up.
  2. Do the same on the other knee pad. Spray paint both knee pads white and let them dry. Cut out a 1" circle of the white felt and glue on top of the staples to hide them.

JOANN HACKS:
  • When gluing the foam pieces down, hold your hand on top with slight pressure to make sure it is attached.
  • If you're not comfortable sewing, use fabric glue where it instructs to sew.
